Must be some serious corrosion. Sounds like you have tried just about everything. Possibly if you have another helping hand to hold onto the door take a drift punch and be very careful not to hit the door and take a couple taps on each hinge. Really should not take much if you soaked them with PBS Blaster for two days.

Take the door off the hinges, 2 torque bolts per hinge. Then check each hinge to see if it will come apart. Only one maybe locking. Then use pen oil / spray and use a punch or drift to tap the hinge apart. Then replace the bushings, lube well and rebuild.

I worked on the door for a bout 3 hours today, plus about 2 hours Friday evening. All the other doors pull with the exception of this one. Looks like I'll be ordering new hinges so I'm just gonna do them all the way round unless someone knows of anyone selling stock door hinges? I found some Rampage Door hinges on eBay for $114, seems like a half way decent price. I still have to get that lower pin out yet though.

Had the same problem with mine when I bought it. I cut a piece of wood just longer than what could fit in between the ground and bottom of door, had someone lift the door up, jammed the wood block under the door. Then climbed into the jeep with my feet in, shook the jeep (pulled up on the roll and then yanked down) and the door came right off no damage. Good luck!

I just beat the crap out of the hinges with a large tap and hammer from the bottom and they came right out about 30 minutes for 2 doors. No damage and threw some white lithium grease no problem now!!!

Okay so I ordered some new Rampage door hinges off of eBay. They are now being fitted but first I had to paint the bare metal on the door. I ordered some Kimball Midwest Torq CB penetrating oil. This stuff is the mutts nuts, left it to soak for a few hours and I was finally able to remove the hinge with a 2lb persuader. Old hinges off, clean prep and paint bare metal, insert new bushings (Derlin Door Hinge Liners-JKU from justjeepgear.com) hinges on, decent lube on pins and behind bushings, job done.
One piece of advice. If you don't yet have rust on the hinges remove them now. I managed to crack the bolts without damaging the paint. Clean the door and paint or put a gasket there. Something to protect the finish later down the line.
