I don't notice my Aussie locker at all unless I turn sharply on a hard surface.
This is just something you have to live with or go with a selectable locker.

I don't notice my Aussie locker at all unless I turn sharply on a hard surface. Did you use the JK Dana 30 specific version (XD-13227)? It uses a different thrust bearing. You can lift the front end and do a test by rotating the tires when in 2WD and 4WD to isolate the problem. Sounds like the gaps are not right or a spring is not seated correctly.
Also, yes that is the same part number I've installed twice now.
If I didn't have a buddy who's jeep is like yours and is almost perfectly silent I might almost think it's normal. Also the owner of Aussie and the engineers at Aussie agree that the ka-chunk sound shouldn't be there. Putting our finger on what's causing it is the problem. I know this much, no locker, no noise.
To RedneckJeep - When I put it in 4wd off the pavement it's silent. No issues and performs perfectly. The ratcheting doesn't bother me, it's the harder sound that I can feel / see in the jeep and hear more than a block away..

Yes I've done the spin tests time and time again and both wheels spin with the same effort. All my measurements are correct. 11/1000 ring gear side and 10/1000 other side and center gap of 153/1000. All the springs are in correctly.

As noted by the customer we are not sure what is causing the exact sound he is experiencing. Any locker can "load up" and you will experience a snap or bang sound, but that is normal. We feel that there are some combination of events occuring in the differential, intermittantly, that include the locker as one of the components, but may not be the primary reason since the locker performs flawlessly most of the time. The locker does not appear to be damaged by whatever is causing the sound, but the customer is not happy as noted with the post. We appreciate his patience as we have tried to remotely solve this one problem, and he had has certainly gone the extra mile with us in trying different measurements and solutions. We have offered to refund his purchase price and take the locker back.
Thanks Aussie, David at Northridge was going to try one other thing, if it doesnt work I will be sending the locker back as soon as I can take it out.

I took my aussie out of my front because I didn't like the onroad experience. Everything was properly measured and working correctly, but I had some clunk (not the ratcheting sound) and when going around tight corners it made my front end feel strange. I dunno how to explain it. I ran it for a week and sold it for $100. Sucks, cause I like aussie lockers.
I wish I hadn't spent the cash on the aussie tho, cause now I have lost the cash on buying it and having it installed and pulled and I still have to buy a selectable locker and have it installed. At least I got $100 back out of it. lol.

I have the exact same ka chunk as the Aussie fellow, only I have a lockright. Almost like a bind pop roll , bind pop roll. The locker was taken out on 3 different occasions and inspected, so was the rest of the front end, no damage, shavings or broken parts. It functions flawlessly off-road, although it did pop one time coming up off a hill and turning and I thought I broke an axle. I know what bigblue is talking about on the front end though, it gives it a heavier feel, like it takes more to get the jk going when it's in 2wd. The heavy feel isn't there when you take the frt driveshaft out though. Now I only put the ds in before an off-road trip. Poor mans lock out hubs. It doesn't clunk when the ds is out either, so the kachunk is somehow related to the backlash of the driveshaft and forces applied with it and the wheels turning sharply and slowly. This ain't no click or rachet sound it is a bind klunk, bind, klunk. Although I have turned sharply at faster speed and it clicks. I'm running it till it blows somethin, tired of worring about it. I want a d-60 in the frt anyway.
