Default Gears failed. Install error or what ?

20k, running 4.88 yukons in a D30 on 35s.

I've heard and read that installing 4.88s in a Dana 30 was a bad idea, and not recommended due to the limited number of pinion teeth (something like one) in contact with the ring gear and smaller teeth and that under heavy load a failure can occur.

Yup. The highest I would go is 4.56 for the D30. That's why I haven't done anything to mine w/ 3.73's other than sleeve, gussets, and ball joints. Can't wait to jump to a 60. Buy once, cry once.

What kind of driving were you doing when this happened? That is not normal, or should it be expected even with a D30. The deep groves in the ring gear indicate something out of the ordinary happened if this just happened after having the gears for 20k miles. Did the gear set make noise right after the install?

Ive heard of this issue with 5.13s being a tall gear for these axles, not a 4.88.

My normal rock crawling and hitting the dunes on the way out. The noise started happening at the end of the trail run, then really heard it knocking at 10mph + in the dunes on the way out. No noise until it happened. I posted it elsewhere and some said the pinion was to close.

That's what I was thinking too looking at the wear pattern, pinion depth was bad. Pinion depth is set during the gear install, can't really change unless you remove the pinion and inner pinion bearing and shims. Strange that it took 20k miles and no other tell tale noises before it broke.

Some people are already worried about their 5.13s for their D44. For me personally on the D30, 4.56 would be the green zone, 4.88 would be the gray, and 5.13s red zone. Having said that, there are guys that have managed to implode their stock 3.21/3.73s and/or their spider gears on their open D30s so if it's gonna go, it'll go lol.

I have about 120K miles on my 4.88 gears. It was the rear axle--D44!--that gave up the ghost driving up a very slight hill on a paved road while heading to Denny's for breakfast.
