well, you know that i went through one and trail bud did too. i'll try to dig up pics and post them later. FWIW, both t-cases are the same, just different planetary gears i'm pretty sure.

I didn't vote since I didn't have a catastophic failure, but my spud shaft had a bad casting that damaged some of the seals on my transfer case causing a very small leak (like a few drops per day by the time I found it). The dealership couldn't get just the seals as fast as a whole transfer case, so that is the route they took under warranty.
If I didn't pay attention when I have a few drops under the Jeep and let it go for a few thousand more miles it wouldn't suprise me if it had been like these catastophic failures.

I was driving to back up to school, cruising about 70 when i felt a slight vibration before I could slow down everything just blew up. I ran into the center median and jumped put and had to use my fire extinguisher to put the fire out. Pretty scary.

I see in your profile you had all the ingredients (i didn't see regear, though) for the explosion. Including the front drive shaft with the double cardan at the case, and single at the pinion. Can I assume the front pinion angle was greater than 3°?

If you use a double carden on both the connection to the transfer case and axle eliminate the vibration that is suspected to cause this problem? It would seem to me that a double carden connected to the transfer case, and a single u joint connected to the axle would not dampen enough vibration.

A double cardan on the t-case requires a near 0° angle on the single joint on the other end. Proper damping will result. It's main advantage is the t-case and pinion don't have to be parallel.
