definitely subscribed too. I've been looking at SimpleOrange's install and liked it. I currently have the Truck-Lite LED headlights but wouldn't mind making these and seeing the difference. Looking forward to pictures and updates!

why are you trying to pull them apart??? Shouldn't you be able to just cut the back and make an adapter? Unless you are looking to paint the inner housing black? What temp were you putting them in the oven at and for how long? I've pulled plenty of headlights apart before but it was trial and error sometimes. Usually would do a low temp for 5-7 minutes at a time and check them.

To the OP, chopping up factory headlamps is a pain and I want you to finish this. I went this route:

Cut the appropriate sized hole in the middle of the disc for the projector lens (yes, it's entirely okay to have it exposed like that), drill 4 holes through the disc and run bolts into the projector housing.
I used the fx-r projectors from TRS. I've said in other threads that going retrofit projectors beats the crap out of any of the current headlight options for the JK.
They likely wont pass a state inspection, but be a kind motorist by aiming them properly and you're good to go.
I've since painted the discs black and sealed projectors in the back with a high temp (250F) aluminum ducting tape.

I used the Pilot headlights that the OP was planning on using and it was definitely a pain in the ass. There's very little room behind the headlight in the engine bay, especially on the passenger side. So it's hard to seal up the back. Here's what I came up with:
The back enclosure is simply aluminium pizza pan and the bulb is sealed up with self-fusing silicone tape haha
I later ended up putting a small vent tube on it to try to help it equalize humidity inside and outside the enclosure because I noticed a bit of fogginess after running, which goes away after the bulb has been off for a while. Wierd... im keeping an eye on it - hopefully the vent helps.
Edit: I'd like to add that the output is simply amazing!!!
